The job stays on one machine

The W2 Series combines milling and cutting with an oscillating knife in one continuous machining process.

The workpiece stays on the same machine throughout the entire job. Milling operations, tool changes and cutting operations are carried out within the programmed sequence.

There is no machine change, no re-clamping and no re-alignment on a second machine. This avoids the typical positioning errors that can occur when already machined workpieces are moved.

This lets jobs be completed faster. Production is not interrupted between milling and cutting, and the operator can attend to other tasks during the automated sequence.

W2 SERIES

What can I produce?

The W2 Series is designed for workpieces that are milled, cut or machined with both processes within a single job.

W2 SERIES

Which materials can I process?

The W2 Series combines a full CNC milling machine with a full CNC knife cutter. This lets it process a wide range of sheet materials – from foams and acoustic panels through plastics and wood-based materials to composites and flexible materials.

Metals such as aluminium, steel or stainless steel are not processed on the W2 Series.

Foams

The most important materials include PE foam, PU foam, EPP, EVA foam and cross-linked PE foams.

These are used to make packaging inserts, tool inserts, case inserts, shaped inserts, workpiece carriers and technical foam parts.

How can I produce?

Depending on the workpiece, the W2 Series can mill only, cut only or combine both processes in one continuous job.

Milling

The W2 Series works as a 3-axis CNC milling machine and supports both 2.5-axis and 3-axis machining.

In 2.5-axis machining the X and Y axes move simultaneously while the Z axis sets the respective machining depth. This is how, for example, pockets, grooves, holes and contours are milled.

In 3-axis machining the X, Y and Z axes move simultaneously. This makes it possible to mill free-form surfaces, spatial contours and three-dimensional shapes.

Depending on the material and machining task, different cutters, diameters and cutting-edge geometries are used.

Cutting with the oscillating knife

The oscillating knife works as 2.5-axis machining. While the X and Y axes move simultaneously along the contour, the Z axis sets the desired cutting depth.

The main application is cutting contours. Depending on the knife used, panels of up to 120 mm material thickness can be cut in a single operation.

During machining the knife oscillates rapidly up and down. This separates the material mechanically while the CNC axes guide the knife along the programmed contour.

Depending on the material, material thickness and contour, different knife shapes, knife lengths and blade thicknesses are used.

V-grooves and angled cuts

A swivelling V-cut tool is used for V-grooves and angled cuts. The tool is set to the desired angle and then guided along the contour under CNC control.

Angles of 0°, 15°, 22.5°, 30° and 45° can be set. This makes it possible to produce straight cuts, angled cuts and V-grooves at a defined angle.

The tool is designed for material thicknesses up to 13 mm. Suitable blades are used depending on the material and the desired geometry.

Milling and cutting in one job

The particular strength of the W2 Series lies in combining the advantages of milling and cutting. Within one job, pockets, grooves, holes and other milling operations can be carried out first, and cut-outs and outer contours can then be cut with the oscillating knife.

The knife offers a clear advantage especially with thicker panels. With a suitably long knife, the entire material thickness can be cut in a single operation. Milling would require several passes for this – depending on the cutter and material thickness.

At the same time, cutting suitable materials produces clean cut edges and cut surfaces, because the material is separated rather than being machined away along the entire contour.

Both processes can also be combined directly within a single operation. For a pocket, for example, the outer contour can first be scored with the knife and the material within this contour can then be removed with the cutter.

Especially with foams such as PE, this makes it possible to combine clean edges with a flat milled pocket surface.

How is the panel clamped?

So that milling and cutting operations can be carried out precisely, the workpiece must be held securely on the machine table throughout machining. For this, the W2 Series has a vacuum table with up to six separately, manually switchable vacuum zones as well as T-slots for mechanical clamping.

Vacuum clamping

Vacuum-suitable panels are placed directly on the machine table and held on the table via the separately switchable vacuum zones.

Only the zones on which the workpiece rests are opened. Free areas are covered so that as little false air as possible is drawn in and the holding force at the workpiece is maintained.

The 5.5 kW vacuum pump is part of the machine. Additional clamping devices on the panel surface are not required when the vacuum clamping is sufficient.

Clamping a panel with vacuum on the machine table of the W2 Series

Vacuum film

With air-permeable materials such as PET panels, mineral wool or fabric, air can flow through the material. This reduces the holding force of the vacuum.

In this case the surface is covered with a vacuum film. It reduces the air loss and ensures that the material is held securely on the machine table.

Securing an air-permeable panel with vacuum film on the W2 Series

Mechanical clamping

Workpieces that cannot be held sufficiently by vacuum can be clamped mechanically via the T-slots in the machine table.

Mechanical clamping can be used on its own or in addition to vacuum clamping.

Which machine should I choose?

Both models of the W2 Series offer the same range of functions. The difference lies solely in the size of the working area.

The W2-2516F offers a working area of 2,500 × 1,600 mm. For larger panels, the W2-3020F with 3,000 × 2,000 mm is available.

Choose the machine to match the panel formats you actually process. A larger working area is not automatically an advantage: with smaller panels, free areas of the vacuum table have to be additionally covered so that the full holding force is available at the workpiece.

How fast can I produce?

The axes of the W2 Series are designed for speeds up to 40 m/min. In the machine controller the maximum speed is limited to 20 m/min.

However, the actual machining speed depends on the material, tool and contour. There is therefore no fixed feed rate that applies to all operations.

The course of the contour also affects the machining time. With many short travel paths and changes of direction, the machine has to accelerate and decelerate more often than with long, even contours.

Milling

When milling, the possible feed rate is determined above all by the material, cutter, milling depth and tool length.

For the same operation, a larger and more stable cutter can often be run at a higher feed rate than a small or very long cutter. A greater depth of cut also increases the load on the tool.

Suitable guide values for speed, feed rate and depth of cut are used first for the material and tool. These are then adjusted to the actual workpiece and the desired operation.

Milling a panel with the W2 Series

Cutting

When cutting, the possible speed is determined above all by the material type, material thickness, knife length and contour.

PE foam, for example, can be cut at 6–8 m/min depending on the material and contour. Highly compressed PU foam, on the other hand, requires significantly lower cutting speeds.

The speed must be reduced especially with long knives and tight radii and curves. This prevents the knife from bending too much and deviating from the programmed contour.

The appropriate cutting speed is therefore determined for the material, knife and contour and then used for production.

How easy is it to operate?

We have made it our goal to turn a complicated CNC process into a simple and easy-to-follow workflow.

From drawing to finished job

The starting point is the CAD drawing of the job. From this drawing, the machine program is created in the CAM software. There, the cutters, knives, machining depths and the individual machining steps are defined.

The finished machine program is loaded on the W2 Series control PC, the material is placed and machining is started. Tool changes and the change between milling and cutting take place fully automatically within the prepared job.

In our experience, customers can work independently with the W2 Series after just one day of training, provided the CAD drawings are available or it is known how to create them.

Easy operation of the W2 Series
W2 SERIES

Which software is used?

The software workflow consists of three steps: CAD software → CAM software → machine software.

Which CAD and CAM software is needed depends on whether 2.5-axis machining (2D) or 3-axis machining (3D) is to be produced.

Step 1: Create the drawing

Drawings are best created in a CAD program. Which CAD software is needed depends on whether 2.5-axis machining (2D) or 3-axis machining (3D) is to be produced.

For 2D drawings, programs such as AutoCAD can be used. For three-dimensional geometries and free-form surfaces, 3D CAD software such as SolidWorks or Fusion is used.

3D CAD software can also create 2D drawings. It therefore covers both 2D and 3D design. Pure 2D CAD software, on the other hand, cannot create three-dimensional models and free-form surfaces.

For 2D drawings, DXF or DWG files are usually used. Three-dimensional models are usually exported as an STP file. STL files are mainly used for free-form surfaces and triangulated 3D models.

Step 2: Create the machine program

The machine program is created with the help of CAM software. To do this, the previously created CAD drawing is first loaded into the CAM software.

Next, it is defined how the machine is to process the workpiece. This includes tool selection, machining depth, passes, feed rate and the sequence of the individual machining steps.

For the typical operations of the W2 Series, 2.5-axis CAM software such as VCarve Pro is used. This is used to program pockets, grooves, holes and milling contours as well as the contours for the oscillating knife.

Various post-processors are available for the different machining types of the W2 Series. From the programmed tool paths they generate the machine program for the W2 Series.

For 3-axis machining, corresponding 3D CAM software such as SolidCAM or Autodesk Fusion is needed. This can be used to create machine programs for free-form surfaces and spatial geometries.

Step 3: Produce

The machine program generated by the CAM software is loaded into the machine software on the control PC.

The machining job is started from there. Tool changes and the change between milling and cutting are carried out according to the prepared machine program.

Machine features

The W2 Series is built as a sturdy CNC production machine. The machine frame, drive technology and guide systems are designed for precise and repeatable machining.

Sturdy steel machine table

The machine table is made of welded steel profiles. After welding, the structure is heat-treated to reduce stresses in the material.

The bearing surfaces for the guides and gantry are then machined. This creates a stable and torsionally rigid base for the entire machine.

Steel frame and machine table of the W2 Series

Vacuum table

The W2 Series has a vacuum table with separately, manually switchable vacuum zones. This allows the holding area to be adapted to different panel formats.

Zones that are not needed are switched off or covered so that the available vacuum power is concentrated on the occupied area.

After assembly, every W2 Series mills its own vacuum table completely itself. The entire table surface is produced directly on the respective machine. This is the only way to ensure that the table surface is exactly level with the milling spindle.

The 5.5 kW vacuum pump is part of the machine. In addition, T-slots are available for mechanical clamping.

Servo drives

Each CNC axis is driven by a 750 W servo motor with a high-quality gearbox. The servo drives enable fast travel movements and precise positioning of the axes.

Position and movement are continuously controlled within the servo system. In combination with the helical racks and pinions, this also makes very small and precise positioning movements possible.

At the same time, fast travel movements can be carried out in a controlled and reproducible way.

750 W servo drive of the W2 Series

Linear guides

The axes run on high-quality 20 mm linear guides. The guides are mounted on machined bearing surfaces of the machine frame.

This guides the gantry and machining unit along the axes precisely, without play and with high repeatability.

Linear guides of the W2 Series

Axis drive

The X and Y axes are driven by helical racks and pinions. This drive system enables long travel paths, high travel speeds and precise positioning movements.

The Z axis is moved by a ball screw. It ensures precise and backlash-free positioning of the machining unit in height.

In combination with the servo drives, this makes precise movements across all three axes possible.

Control cabinet, controller and computer

The control cabinet centrally houses the machine controller, servo drives and electrical components.

The machine software runs on the machine computer. It processes the loaded machine program and passes the corresponding commands to the machine controller.

The machine controller processes the commands of the machine program and thereby controls the axes, milling spindle, tool changer, knife and other machine functions.

The computer has two network ports as well as a second SSD for data backup.

Control cabinet, machine controller and computer of the W2 Series

9 kW milling spindle

The W2 Series has an air-cooled 9 kW milling spindle with a maximum speed of 24,000 rpm.

Tools are held via ISO30 tool holders with ER32 collets. This allows cutters with different shank diameters up to a maximum of 20 mm to be used.

The spindle speed is controlled via the machine software and can be adjusted for each machining step to the material, cutter and machining task.

The spindle has a pneumatic tool clamping system for the automatic tool change. In addition, the tool holder can be released manually via a button directly on the spindle.

9 kW milling spindle of the W2 Series

Automatic tool changer

The W2 Series has an automatic tool changer with ten tool positions. This allows different cutters to be changed automatically within a single machine program.

The required cutter is picked up from the tool magazine and returned there after machining. The operator does not have to interrupt the job for a tool change.

Automatic 10-tool changer of the W2 Series

Tool probe

Before a milling job, the tool magazine is loaded with the required cutters. The tools are then measured automatically with the tool probe.

The actual tool length of each cutter is determined and stored in the tool database of the machine software.

The measured tools are then available for the current job and also for subsequent jobs. Re-measuring is only necessary when a tool is changed or newly fitted.

Tool probe for measuring cutter length on the W2 Series

Pneumatic oscillation tool

The pneumatic oscillation tool moves the fitted knife rapidly up and down using compressed air. It works with up to 10,000 strokes per minute at a stroke of about 10 mm.

Depending on the material and cutting task, knives with different lengths, shapes and blade thicknesses can be used. Available blade thicknesses are 0.63 mm, 1.0 mm and 1.5 mm.

The oscillation tool works with a compressed-air supply of 6 to 8 bar.

A material hold-down keeps the material on the machine table directly in the area of the knife and prevents it from being lifted by the oscillating movement. For this, the knife length must match the material thickness.

Pneumatic oscillation tool of the W2 Series

Automatic change between milling spindle and knife

The milling spindle and oscillating knife are mounted on two separate carriages. Both carriages run on high-quality 20 mm linear guides.

A pneumatic system switches between the milling spindle and the knife. For milling, the milling spindle is moved down and the knife up; for cutting, the other way around.

When the machine program switches to a knife tool, the milling spindle automatically returns the cutter in use to the tool magazine. The knife is then moved into the working position and machining continues directly.

Automatic change between milling spindle and knife on the W2 Series

Automatic extraction hood

The milling spindle is equipped with a pneumatically guided extraction hood. Before the job, the extraction hood is set to the material height.

During machining the extraction hood automatically maintains this height and works independently of the Z-axis movement. This keeps it in the set position above the material even at different milling depths.

For the automatic tool change, the extraction hood is raised and then returned to the previously set working position.

Automatic extraction hood of the W2 Series

Compressed-air monitoring

The W2 Series monitors the compressed-air supply via a pressure sensor. If the air pressure falls below the required value, this is detected by the machine controller.

In this case the machine automatically goes into emergency stop. This prevents pneumatic functions from continuing to operate with too little pressure and, for example, from causing a collision during a tool change.

Compressed-air monitoring with pressure sensor on the W2 Series

Automatic lubrication

The W2 Series has an automatic central lubrication system. The relevant lubrication points of the machine are supplied with lubricant automatically.

The lubrication intervals can be set individually and stored permanently in the lubrication computer.

This eliminates much of the regular manual lubrication, and the guides and drive components are reliably supplied during machine operation.

From the tool paths calculated in the CAM software, the post-processor generates the machine program for the W2 Series.

Is software and machine training available for the W2 Series?

Yes. In Ilmenau we offer software training and machine training for the W2 Series.

Is application engineering offered for the W2 Series?

Yes. In Ilmenau, materials, tools, machining strategies and parameters can be tested together on specific tasks.

Which compressed-air supply does the W2 Series need?

A compressed-air connection with 8 bar is required for the W2 Series; the oscillation tool works with 6 to 8 bar.

What happens if the air pressure is too low?

A pressure sensor monitors the supply. If the pressure is too low, the machine goes into emergency stop so that pneumatic functions and tool changes are not carried out incorrectly.

Does the W2 Series need an extraction system?

An extraction system is not included in the scope of delivery but is optional accessory. For milling, a suitable extraction system connected to the automatic extraction hood is recommended – either an existing system or the available cyclone extraction with fine-dust filter.

How does the automatic extraction hood work?

The extraction hood is set to the material height and automatically maintains this position independently of the Z-axis movement.

Which safety devices are available?

Among other things, a safety fence with safety door and a safety light barrier are available for the W2 Series.

Can the W2 Series be safeguarded with a safety light barrier?

Yes. A safety light barrier enables open access and stops the machine when the protective field is interrupted.

How does the automatic lubrication work?

The automatic central lubrication supplies the relevant lubrication points automatically; the lubrication intervals are stored individually in the lubrication computer.

What is included in the scope of delivery of the W2 Series?

The scope of delivery includes, among other things, the machine, 9 kW spindle, 10-tool tool changer, oscillation tool, vacuum table, vacuum pump, controller, machine computer and machine software.

Are tool holders and collets included in the scope of delivery?

Yes. The scope of delivery includes 10 ISO30 tool holders and one ER32 collet set.

Are milling cutters and knives included in the scope of delivery?

No. Milling cutters and knives are selected to suit the material and machining task and put together as additional equipment.

Which additional tool holders are available?

Additional ISO30 tool holders with ER32 collet mount are available in various lengths and can be prepared and stored in the tool database.

What happens in a service case?

Our technical team provides support by phone or email for problems with machine software, controller, sensors, electrics and mechanics.

Is remote maintenance possible?

Yes. For software problems, our technician can connect to the machine computer via TeamViewer and check settings and sequences.

Are spare and wear parts available?

Yes. Required spare and wear parts can be obtained directly from cnc-multitool and shipped at short notice.
